As a reference: folding cartons $0.15–0.60/pc, simple rigid boxes $0.60–1.80/pc, premium perfume rigid boxes with inserts and foil $1.50–4.50/pc at 1,000 pcs. Final price depends on size, material and finish — send specs for an exact quote within 12 working hours.

Six product lines — each fully customizable in size, material, printing and finishing. Pick your product type above, or send a photo and we'll engineer the structure.

01 / Beauty & Cosmetics

Cosmetic & Skincare Packaging

Cartons and rigid sets built for lipsticks, serums, creams and gift kits. We size the cavity to your actual bottle or jar, then match the finish to the unboxing moment — soft-touch, hot foil, blind deboss or Scodix 3D.

02 / Perfume & Fragrance

Perfume & Fragrance Boxes

Foil-stamped, soft-touch rigid boxes for 30–200ml bottles. The insert is engineered first — EVA with velvet, moulded pulp or folded card — so the glass arrives exactly as it left the line.

Anti-Scratch LaminationResists scuffing and fingerprints — essential for black and dark covers.

Scodix Digital 3DRaised, textured effects without a foil die. Ideal for short runs and multi-SKU art.
Registered & Combination EmbossFoil plus emboss in one pass — a 3D logo with metallic face.
Window PatchingDie-cut opening with PET or PLA film to show the product inside.
Flocking / Velvet CoatingSoft fibre coating inside trays and lids for jewellery-level presentation.

Structure is where cost is won or lost. These are the constructions we tool most often — each one can be re-sized to your product.

Hidden Magnetic ClosureNeodymium magnets under the wrap. No visible hardware, satisfying snap.
Ribbon Pull / Ribbon TieSatin or grosgrain ribbon as the opening gesture — classic for perfume and gifting.
Drawer / Slide-Out TrayTwo-piece sleeve and tray; often paired with a ribbon pull and EVA bed.
Book-Style Hinged LidOpens like a book with a printed interior — our most requested beauty kit structure.
Two-Piece Lid & BaseThe simplest rigid box, and the cheapest to tool. Neck-and-shoulder variants available.
Fold-Flat RigidShips flat with taped corners, assembles in seconds — cuts freight volume significantly.
Die-Cut WindowProduct visible without opening. Film or film-free options.
Die-Cut HandleCarry handle cut from the board itself — no plastic, no extra assembly.
Lock-Bottom / Auto-BottomCarton bases that assemble in one push; auto-bottom for high-speed packing lines.
Round / Chamfered CornersSoftened profiles that read as premium and reduce corner damage in transit.
Removable Inner TrayLift-out tray so the outer box can be reused as a keepsake.
Reinforced Double WallExtra board in base and lid for heavy sets, bottles and multi-packs.

A box only feels premium if nothing moves inside it. We cut inserts to your exact product shape, usually from a physical sample.

Design & Sampling

Structure first.
Then print.

80% of packaging problems — product rattling, lids that don't close, freight you didn't need to pay — are decided at the dieline stage, before a single sheet is printed. We engineer the structure, prove it with a physical sample, then run production.

Dieline in 24h Sample in 24–72h 2mm greyboard specialists
Magnetic book-style rigid box engineered with printed interior and tool cavities
What We Engineer

Three things a good structure does

Not decoration — engineering decisions that show up on your P&L and on your damage claims.

📐

Fit & protection

Insert cavities cut to your product's actual dimensions, wall thickness where the load is. Glass bottles, jars, droppers, tools and multi-piece kits all get a different solution.

💸

Cost down, not looks down

Right-sizing the box, dropping one board grade, switching a foil to cold foil, or shipping flat can cut 15–60% of unit or freight cost without changing what the customer sees.

🚚

Freight & storage

Fold-flat rigid boxes and nested trays ship in a fraction of the volume of assembled boxes. We model the pallet, not just the box.

Our Process

Four steps, no surprises

Brief & dieline

Send product photos, dimensions and target price. You get a dieline (PDF/DXF) and a structure recommendation — free, within 24h.

Sample

Plain white sample to test fit, or digitally printed sample to judge artwork and colour. Courier worldwide.

Validation

Fit check, colour proof against Pantone, drop and compression test in-house. We adjust the dieline before tooling.

Production & QC

Print, foil, die-cut, mount, inspect 100%, then photo/video QC report before the carton is sealed.

Sample Types

Pay for the sample you actually need

Most projects only need step 2. Sample cost is credited back against the bulk order.

Sample typeWhat you getTypical lead timeCost

Plain sampleUnprinted box in the specified board and thickness — for fit, size and stiffness testing.24–48hFree (courier only)

Production-match sampleSame board, same ink, same foil and lamination as the bulk run. For retail buyer approval.5–7 daysQuoted per structure

Lead times are typical, not a promise — structures with magnets, moulded pulp or multi-layer inserts take longer. We confirm dates in writing before starting.

Validation & QC

What "checked" actually means here

A sample that looks right on a desk is not the same as a box that survives a container. These checks run before tooling and before shipment.

  • Fit check — your physical product, or a same-size dummy, placed in the actual insert
  • Colour proof — printed sheet compared to your Pantone reference under D50 light
  • Drop & compression — in-house checks on the packed unit, not just the empty box
  • Closure cycles — magnets, hinges and drawers opened 50+ times for wear
  • 100% inspection — every piece checked before packing, not sampled
  • Photo & video QC report — sent before the carton is sealed, so you approve what ships
Cream jar held by a custom EVA insert inside a rose-gold rigid box

What you receive with the dieline

Cutting dieline (PDF + DXF), 3D visual, recommended board and GSM, insert drawing, and a cost breakdown by component — so you can see exactly what each upgrade adds.

Common Questions

Design & sampling FAQ

No. Dieline engineering and the structure recommendation are free — it's part of quoting. You only pay for physical samples, and that amount is credited back when you place the bulk order.

You do. The cutting file is yours to keep and reuse, including with another supplier. We don't lock structures behind tooling fees.

Yes. Send the AI/PDF/DXF and we'll run a fit and feasibility check first. If we spot a weakness — a lid that will bow, a base that needs more board — we'll tell you before printing, not after.

That's the normal case. Send the product dimensions (or the product itself) and we build the structure around it — including odd shapes, multi-piece kits and bottles with pumps or droppers.

Send one physical sample. We reverse-engineer board thickness, wrap, finish and insert, then quote a matched version — usually cheaper, since we can also suggest where the original is over-specified.

Send the product. We'll send the structure.

Photos, dimensions and target retail price are enough to start. Dieline and cost comparison back within 12 working hours.

Perfume Box Cost Breakdown: What You Actually Pay For

By Alice Lin · International Sales Manager, Lemonleaf Packaging · Updated 26 October 2026 · 8 min read

Short answer

At 1,000 units, a rigid perfume box for a 100 ml bottle usually lands between USD 1.50 and 4.50 per piece. Roughly 35–45% of that is board and wrapping paper, 15–25% is printing and finishing, 10–20% is the insert, and the remainder is labour, tooling amortisation and factory margin.

Tooling — the die-cut plate, foil plate and embossing plate — is a one-off USD 150–400 that you do not pay again on reorders. The two levers that move price most are the box footprint and the insert construction, not the finishing.

1. The cost table, line by line

The numbers below describe a typical 100 ml rigid perfume box built to a mid-premium specification: 182 gsm metallic silver wrapping paper laminated onto 1200 gsm greyboard, CMYK plus one spot colour, hot-foil logo, blind emboss, and a velvet-wrapped EVA insert. Percentages are of the unit price at 1,000 pieces.

Cost lineShare of unit priceWhat drives it up or down
Wrapping paper12–18%Grammage, special finishes (metallic, pearlescent, soft-touch), and sheet waste from layout
Greyboard (1200 gsm)18–25%Board thickness and the footprint area of the box — area grows in two dimensions at once
Offset printing10–15%Number of colours, spot Pantone vs. CMYK, and press make-ready sheets
Hot foil stamping8–15%Foil coverage area and the number of separate stamping passes
Emboss / deboss3–6%Plate size and whether it runs inline or as a separate pass
Insert (EVA + velvet)10–20%Cavity complexity, material, and whether it is moulded or folded
Laminating + box forming labour12–18%Rigid boxes are still largely hand-assembled — complex structures cost more labour
Waste, packing, carton3–5%Printing waste allowance and export carton spec
Factory overhead + margin8–15%Certification overhead, inspection standard, payment terms

Percentages are working reference ranges from quotes issued by our Guangzhou partner facility, not a quotation. Your geometry and finish mix will move them.

2. Fixed cost vs. variable cost

This is the part most first-time buyers miss, and it explains two things at once: why small orders feel expensive, and why reorders get cheaper.

TypeItemsCharged
One-off toolingDie-cut plate, foil stamping plate, embossing plate, CTP printing platesOnce, USD 150–400 typical for a perfume box
Per-order setupPress make-ready (200–600 sheets of over-run paper), die-cutter setup, foil registration, gluing calibrationEvery order, regardless of quantity
VariablePaper, board, ink, insert material, forming labour, cartonPer piece

At 500 pieces, that per-order setup is spread across 500 units. At 3,000 pieces, the same setup is spread across six times as many boxes — which is the whole reason quantity moves unit price more than any other single factor.

3. Five levers that actually cut unit price

  1. Shrink the footprint. Board is bought by area and freight is charged by volume. Taking 10 mm off two dimensions usually saves more than dropping a finishing process, and the box still looks identical on shelf.
  2. Replace the moulded insert. A velvet-wrapped EVA insert can often be swapped for a folded paper card structure that holds the bottle just as securely. Typical insert saving: 40–60%, and it becomes curbside recyclable.
  3. Reduce foil coverage. Foil is priced by area and by pass. A 30 mm logo costs a fraction of a full-width foil band, and a thin border often reads as more premium than a large block.
  4. Review board thickness honestly. 1200 gsm is the comfort default for a 100 ml box, but a slim bottle in a well-designed insert is fine on 900 gsm. Confirm with a drop test, not a guess.
  5. Consolidate SKUs into one structure. If three fragrances share one box geometry and differ only in print, they share one die — you pay tooling once instead of three times.
Be careful with lever 4. Reducing greyboard grammage is the easiest way for a factory to win a price comparison, and the box will still look right in photos. The failure shows up in transit as crushed corners. If a quote comes back 30% below the others, ask for the board grammage in writing before you accept it.

4. Why two quotes for the "same" box differ by 2.5×

They are almost never the same box. When we have re-quoted projects that came to us from a cheaper supplier, the gap has come down to four variables every time:

  • Greyboard grammage — 900 gsm quoted as if it were 1200 gsm.
  • Insert material — paper card quoted against EVA with velvet, or a thinner sponge that compresses over time.
  • Tooling treatment — tooling excluded from the unit price and billed later as a separate line.
  • Inspection standard — a spot check versus full-quantity inspection with a photo report.

The fix is not to chase the lowest number. It is to send every supplier the same written specification and compare line by line. That is exactly what a factory tech pack is for: it forces the grammage, the thickness and the insert material into writing before anyone quotes.

5. What happens to price on reorder

Tooling is already paid for and the plates are stored at the factory, so the unit price on a reorder should hold or fall. What genuinely moves it:

  • Quantity — the dominant factor, as explained above.
  • Paper market cost — board and art paper prices move with pulp, which is why quotes carry a validity window, normally 30–60 days.
  • Any artwork or structural change — a new logo size means a new foil plate, a new size means a new die.

If a supplier raises the price on an unchanged reorder without a corresponding move in paper cost or quantity, ask which line moved. A credible factory can point to one.

6. FAQ

Usually it is not the same box. The gap almost always comes from four hidden variables: greyboard grammage (900 vs 1200 gsm), insert type (paper card vs EVA with velvet), whether foil and die-cut tooling are included or billed separately, and whether the quote covers full inspection. Ask for the material spec in writing — grammage of the wrapping paper, thickness of the board, insert material — before comparing two numbers.

No, if the artwork and structure are unchanged. Tooling is a one-off cost, typically USD 150–400 in total for a perfume box, and the plates are stored at the factory for reorders. You pay again only when the structure or the logo size changes.

Yes. A plain white structural sample is free and you only pay the courier. A full custom-printed sample costs USD 50–150 depending on structure, and that fee is credited back in full against the bulk order.

Roughly 25–45% more, because the board area grows in two dimensions at once and the insert has to hold a heavier bottle. A slim 100 ml bottle costs much less to box than a wide one of the same volume.

It should stay the same or drop, because tooling is already paid for. What does move the price is paper market cost, order quantity and exchange rate. Reputable factories quote a validity window, usually 30–60 days, and re-quote rather than silently raise the price.

Reducing the footprint. Board is bought by area and shipped by volume, so trimming 10 mm off two dimensions usually saves more than removing a finishing process. The second biggest lever is replacing a moulded EVA insert with a folded paper card structure, which typically cuts insert cost by 40–60%.

Rigid Box MOQ: Why 500 Is the Floor — and What Quantity Does to Unit Price

By Alice Lin · International Sales Manager, Lemonleaf Packaging · Updated 26 October 2026 · 6 min read

Short answer

500 pcs is the practical floor for rigid gift boxes and 1,000 pcs for folding cartons. The floor is not arbitrary — it is where the fixed setup cost of printing, die-cutting and finishing stops dominating the unit price.

Moving from 1,000 to 3,000 pieces typically cuts unit price by 10–18%. Moving from 1,000 to 10,000 gets you roughly 20–32% off, with most of that benefit already banked by 3,000. Below 500, only digital printing makes sense.

1. Why there is a floor at all

Suppliers do not set MOQ to be difficult. Each production stage carries a setup that costs the same whether you make 300 boxes or 30,000:

  • Press make-ready. Getting an offset press to colour accuracy consumes 200–600 sheets of paper before a single sellable sheet comes off the end. At 300 boxes, that waste can exceed the order itself.
  • Die-cutter setup. Mounting and registering the cutting plate takes roughly the same time regardless of run length.
  • Foil and emboss registration. Each foil pass needs its own plate mounted and aligned.
  • Gluing and forming calibration. On rigid boxes, the forming line is hand-fed, and the first pieces are always the slowest.

Rigid boxes tolerate a lower MOQ than folding cartons because the economics are different: cartons run on high-speed inline lines where make-ready waste is large, while rigid boxes are formed largely by hand after printing, so the fixed setup is smaller and 500 units can absorb it.

2. Unit price index by quantity

The table below is an index, not a price list — 1,000 pieces is set to 100 so you can see the shape of the curve. Read it as "at 3,000 pieces, expect to pay about 82–90% of the 1,000-piece unit price."

Order quantityUnit price indexWhat explains the step
200–300 (digital)150–250Digital click charge per sheet plus setup spread over very few units
500130–160Setup and tooling spread over half the reference volume
1,000100Reference point
2,00088–95Press make-ready already absorbed
3,00082–90Better paper sheet utilisation, fewer press stops
5,00075–85Material purchased at a better paper-mill tier
10,00068–80Diminishing returns — most of the saving already realised at 3,000

Index derived from quote curves issued by our Guangzhou partner facility. The shape is consistent across box types; absolute prices depend on size, material and finish.

The important line is the last one. The curve flattens: going from 1,000 to 3,000 buys most of the available saving, and going from 5,000 to 10,000 buys very little per extra unit of inventory risk.

3. Three legitimate ways to order less

If 1,000 feels like too much for where you are, these are the standard, honest routes — not discounts a supplier invents to win the order:

  1. Digital test run, 200–300 pcs. Printed digitally with no plates. Unit price is 1.5–2.5× the offset price, but you validate the market before committing. This is the normal first step for a launch.
  2. Share one structure across SKUs. Three fragrances in the same box geometry, differing only in print, share one die-cut plate. You reach the 1,000-piece tier with roughly 334 of each design — and pay tooling once.
  3. Stock structure, custom print. Use an existing die from the factory's library and pay only for printing and finishing. You lose the bespoke geometry but keep the brand surface.
Watch for this. If a supplier offers 100 pieces on offset printing at a price that looks only slightly above the 1,000-piece rate, they are almost certainly absorbing the loss to win the account and will recover it on the reorder — or the spec has quietly changed. Ask which press the job will run on.

4. When ordering more is a mistake

The volume discount is real, but it is not free. It is a bad trade when:

  • The artwork is not final. Packaging artwork changes more often than founders expect — a reformulation, a new claim, a regulatory line. Unsold boxes with old artwork are a total write-off.
  • You are pre-revenue. Cash in inventory you cannot sell is worth less than the 12% you saved.
  • You have many SKUs. Buying 3,000 each of six designs multiplies the risk across six bets.
  • Storage is not free. Rigid boxes do not nest. 3,000 assembled rigid boxes occupy a surprising amount of warehouse space, and humidity damage is a real risk in a non-climate-controlled unit.

The volume discount is worth taking when the design is proven, the artwork is locked, and you have already reordered at least once.

5. FAQ

Yes, on digital printing. A digital test run of 200–300 pieces is the standard way to validate a new product before committing to offset volumes. The unit price is meaningfully higher, typically 1.5 to 2.5 times the 1,000-piece price, because the per-order press and die-cutter setup is spread over far fewer units and digital click charges are billed per sheet.

Because the two processes have different setup economics. Folding cartons run on high-speed inline lines where make-ready waste is measured in hundreds of sheets, so 1,000 pieces is where the run becomes economical. Rigid boxes are largely hand-assembled after printing, so the fixed setup is smaller and 500 pieces can be absorbed.

Usually not, unless you have stable demand. Ordering 3,000 instead of 1,000 might cut unit price by 10–18%, but you are prepaying for inventory that carries storage cost and version risk. The exception is a proven reorder with unchanged artwork, where the saving is real and the risk is near zero.

Yes, if they share the same structure. Three fragrances in one box geometry that differ only in print can share a single die-cut plate and be printed in one run, which means you pay tooling once and reach the 1,000-piece tier with roughly 334 of each design.

Yes, the per-order setup cost exists whether it is your first order or your tenth, so the MOQ still applies. What you save on a reorder is the one-off tooling, which is why the unit price on a reorder is lower even at the same quantity.

Not sure which quantity makes sense?

Tell us your launch volume and how many SKUs. We will quote two or three quantity tiers side by side so you can see the real difference before you commit.

Folding Carton vs Rigid Box: How to Choose

By Alice Lin · International Sales Manager, Lemonleaf Packaging · Updated 26 October 2026 · 6 min read

Short answer

Choose a folding carton if unit cost, freight volume and speed matter most — cosmetics, skincare, food, supplements, anything shipped in volume or sold at a price point where packaging is a small share of the retail price.

Choose a rigid box if the unboxing is part of the product — fragrance, jewellery, premium gift sets, anything where the weight of the box in the customer's hand is doing marketing work.

At 1,000 pieces: folding cartons run roughly USD 0.15–0.60 per piece, simple rigid boxes USD 0.60–1.80, premium rigid boxes with inserts and foil USD 1.50–4.50. If you want the rigid feel but ship internationally, consider the middle option in section 3.

Indicative ranges at 1,000 pieces from our Guangzhou partner facility. Actual figures depend on size, material and finish.

2. Which one fits your situation

Go with a folding carton when:

  • Your product is light, under roughly 200 g, and does not need a moulded insert.
  • Packaging is a small share of your retail price and every cent of unit cost matters.
  • You ship direct to consumer in volume, where freight per unit is a real line item.
  • You need to move fast — cartons run on inline lines with shorter lead times at volume.

Go with a rigid box when:

  • The box is part of the gift — fragrance, jewellery, limited editions, PR boxes.
  • Your product is fragile or heavy and needs a moulded insert to hold it.
  • Your retail price supports the cost: packaging is typically 3–10% of retail price for premium beauty.
  • You are selling through a channel where the box sits on shelf and has to look substantial.
A useful test. Ask what percentage of your retail price the packaging represents. Under about 3%, a rigid box will usually pay for itself in perceived value. Above roughly 12%, the box is eating your margin and a well-finished carton is probably the better commercial decision.

3. The middle option: folding rigid box

A folding rigid box is built from greyboard like a normal rigid box, but with adhesive corners that let it ship and store flat and assemble in seconds at the packing bench.

  • Looks like a rigid box — same board, same wrapping paper, same finishes.
  • Ships flat — freight and warehouse volume typically reduced by up to 60% versus an assembled rigid box.
  • Costs slightly more per unit than an equivalent assembled rigid box, because of the additional corner-adhesive work.
  • Assembles in seconds — no tape, no tooling at your packing bench.

For brands shipping internationally by sea or air, the freight saving usually exceeds the extra unit cost. It is the default recommendation when a client wants rigid presentation but is shipping more than a couple of pallets.

4. Why freight often decides it

Unit price is what buyers compare, but freight is where the money actually moves once you are importing. An assembled rigid box cannot be nested or flattened, so a container of rigid boxes is largely a container of air.

Two practical consequences:

  • Sea freight: rigid boxes can make the landed cost per unit materially higher than the factory price suggests, because you are charged on volume, not weight.
  • Air freight: volumetric weight dominates, which is why air-shipped rigid boxes are expensive enough to change the structure decision entirely.

Before you commit, compare landed cost — unit price plus freight per unit plus duty — rather than the factory price alone. It regularly reverses the ranking.

5. FAQ

A folding carton is substantially cheaper. At 1,000 pieces, folding cartons typically run USD 0.15–0.60 per piece while simple rigid boxes run USD 0.60–1.80 and premium rigid boxes with inserts and foil run USD 1.50–4.50. The gap comes from material — single board versus greyboard plus wrapping paper — and from labour, because rigid boxes are largely hand-assembled.

If you ship internationally in volume, usually yes. It gives you the rigid presentation but ships and stores flat, which typically cuts freight and warehouse volume by up to 60% compared with an assembled rigid box. The extra unit cost is often recovered entirely by the freight saving once you are shipping in quantity.

Yes, within limits. Soft-touch lamination, spot UV, cold foil and a well-chosen board can make a carton look genuinely high-end. What a carton cannot replicate is the mass and the resistance you feel when you lift a rigid box — and that physical weight is a large part of why fragrance and jewellery brands stay with rigid construction.

Folding cartons have the higher MOQ, typically 1,000 pieces, because they run on high-speed inline lines where make-ready waste is large. Rigid boxes start at around 500 pieces because they are formed largely by hand after printing, so the fixed setup is smaller.

Significantly, because an assembled rigid box cannot be nested or flattened — you are paying to ship air. A folding carton ships flat and a folding rigid box folds flat, so both use a fraction of the container space. This is why freight, not unit price, often decides the question for e-commerce-heavy brands.

Greyboard Thickness & Paper Weight: How to Spec a Rigid Box

By Alice Lin · International Sales Manager, Lemonleaf Packaging · Updated 26 October 2026 · 7 min read

Short answer

As a working rule, 1 mm of greyboard ≈ 600 gsm. A rigid box is built by laminating a wrapping paper onto that board: 1200 gsm (≈2.0 mm) is the standard board for a 100 ml perfume box, and 157 gsm art paper is the most common wrap.

To get outer dimensions from inner, add twice the combined board and paper thickness — there is a wall on each side. Everything you need to calculate it is in section 3.

1. Greyboard gsm to mm conversion

Greyboard is sold by grammage (gsm) but boxes are designed in millimetres, so you need the conversion. The table below is the working approximation used across the trade.

Greyboard grammageApproximate thicknessCommon use
600 gsm≈ 1.0 mmLightweight folding cartons, inner partitions, backing board
800 gsm≈ 1.3 mmSmall cosmetic cartons, light gift boxes
900 gsm≈ 1.5 mmSlim rigid boxes, secondary packaging, light skincare sets
1200 gsm≈ 2.0 mmThe default for perfume, cosmetics and mid-size gift boxes
1500 gsm≈ 2.5 mmHeavier products, premium presentation boxes, book-style boxes
1800 gsm≈ 3.0 mmLarge format, heavy sets, boxes that must survive pallet stacking

Approximate values. Actual thickness varies with board density between mills — always confirm the millimetre figure with your supplier and specify both gsm and mm on the tech pack.

2. Which thickness for which product

Weight is the primary driver, but the insert matters just as much: a well-designed insert transfers load to the board walls and lets you use thinner board than you would otherwise need.

Product in the boxRecommended boardNotes
Under 200 g — lipstick, small skincare, tea800–900 gsmThinner board keeps the box proportionate; test corner crush before committing
200–500 g — 100 ml perfume, serum sets1200 gsmThe industry default for fragrance; enough stacking strength for e-commerce
500 g–1 kg — multi-bottle sets, advent calendars1200–1500 gsmGo to 1500 gsm if the box is shipped as the outer carton
1–2 kg — large gift sets, appliances1500–1800 gsmConsider laminating board to corrugate for very large footprints
Over 2 kg or palletised1800 gsm + E-flute laminateBoard alone will not survive pallet compression at this size
The most common specification error we see. A buyer asks for a "premium feel", the factory quotes 1800 gsm, and the finished box is heavy, bulky and expensive to ship — when 1200 gsm with a better insert would have felt just as premium. Specify board by what the box has to survive, not by how substantial you want it to feel.

3. Inner-to-outer dimension formula

You design from the product outwards, so you start with the inner cavity and derive the outer size. Each wall is one board thickness plus one paper thickness, and there are two walls per dimension.

The formula Outer = Inner + 2 × (board thickness + paper thickness) Worked example — 100 ml perfume box:
Inner cavity 100 × 100 × 120 mm (product 94 × 94 × 112 mm, 6 mm clearance)
Board 1200 gsm ≈ 2.00 mm · Wrapping paper 157 gsm ≈ 0.18 mm
Outer = 100 + 2 × 2.18 = 104.4 mm · 100 → 104.4 mm · 120 → 124.4 mm

Two things people forget when they run this calculation:

  • Clearance. Leave 3–6 mm between the product and the inner wall, more if the product is irregular or wrapped. Zero clearance means the box will not close once paper and board tolerances stack up.
  • Insert thickness. If the insert wraps the sides of the cavity, it eats into the clearance. Design the cavity and the insert together, not separately.

4. Choosing the wrapping paper

The wrapping paper is laminated onto the greyboard to give the box its printable surface and its feel. Weight matters less here than you might think — surface and compatibility with your finish matter more.

Wrapping paperWhen to use it
128 gsm art paperTight wraps on small boxes with sharp corners; economical at volume
157 gsm art paperThe default for rigid boxes — enough body to hide board grain, laminates cleanly
182 gsm metallic / silver cardMetallic and high-gloss surfaces that need more body; note that non-absorbent coatings need an adhesion check before printing
250–350 gsm specialtyTextured, embossed or coloured papers where the surface character is the design
Kraft (recycled look)Eco positioning; pairs with soy inks and plastic-free structures

If you are specifying a metallic or heavily coated stock, tell the factory early. Non-absorbent coatings reduce ink adhesion, and the fix — a pre-treatment or a different ink series — has to be planned into the sampling stage, not discovered on the press.

5. Tolerances and the spec you should write down

Rigid boxes are largely assembled by hand, which is why tolerances are wider than buyers coming from plastic or metal expect.

  • Dimensional tolerance: ±1 mm for hand-made rigid boxes.
  • Print registration: ±0.15 mm on offset.
  • Colour: specify a delta-E target and a light source (D65 and TL84 are the usual retail references).
  • Measurement conditions: paper is hygroscopic — measure at controlled temperature and humidity, or two people will measure the same box differently.

Put all four in writing before sampling. Tolerance is one of the first things that quietly widens when a factory is under price pressure, and it is very hard to argue about afterwards.

6. FAQ

As a working rule, 1 mm of greyboard is approximately 600 gsm. So 600 gsm is about 1.0 mm, 900 gsm about 1.5 mm, 1200 gsm about 2.0 mm, 1500 gsm about 2.5 mm and 1800 gsm about 3.0 mm. Actual thickness varies with board density between mills, so confirm the millimetre figure with your supplier rather than relying on grammage alone.

1200 gsm, roughly 2.0 mm, is the standard choice. A filled 100 ml glass bottle weighs around 300–400 g, and 1200 gsm gives enough stacking strength for retail and e-commerce transit without making the box look bulky. A slim bottle in a well-designed insert can work on 900 gsm, but confirm with a drop test.

Outer dimension equals inner dimension plus twice the combined thickness of the board and the wrapping paper, because there is a wall on both sides. For a 100 × 100 × 120 mm inner cavity on 1200 gsm board (2.0 mm) with 157 gsm art paper (about 0.18 mm), the outer size is approximately 104.4 × 104.4 × 124.4 mm. Always leave 3–6 mm of clearance between your product and the inner wall.

157 gsm art paper is the most common and economical choice for laminating onto greyboard. 128 gsm is used when you want a tighter wrap on sharp corners, and 182 gsm or heavier is chosen for textured, metallic or specialty papers that need more body to avoid showing the board grain underneath.

Plus or minus 1 mm is the normal working tolerance for hand-made rigid boxes. Print registration tolerance is typically plus or minus 0.15 mm on offset. Specify tolerances in writing before sampling, because tolerance is one of the first things that quietly widens when a factory is under price pressure.
